{"id":396440,"date":"2019-09-11T06:50:11","date_gmt":"2019-09-11T05:50:11","guid":{"rendered":"https:\/\/www.constructionnews.co.uk\/?p=396440"},"modified":"2025-06-27T14:51:30","modified_gmt":"2025-06-27T13:51:30","slug":"gulfstream-aerospace-volkerfitzpatrick-updates-site-uks-first-flight","status":"publish","type":"post","link":"https:\/\/www.constructionnews.co.uk\/project-reports\/gulfstream-aerospace-volkerfitzpatrick-updates-site-uks-first-flight-11-09-2019\/","title":{"rendered":"Gulfstream Aerospace: VolkerFitzpatrick updates site of UK\u2019s first flight"},"content":{"rendered":"<div class=\"factfile\">\n<p><strong>Project:<\/strong> Gulfstream Aerospace MRO Farnborough<br \/>\n<strong>Contract value:<\/strong> \u00a334m<br \/>\n<strong>Client:<\/strong> Gulfstream Aerospace<br \/>\n<strong>Main contractor:<\/strong> VolkerFitzpatrick<br \/>\n<strong>Consulting engineer:<\/strong> Hydrock<br \/>\n<strong>Steelwork:<\/strong> Severfield<br \/>\n<strong>Start date:<\/strong> May 2019<br \/>\n<strong>End date:<\/strong> Summer 2020<\/p>\n<\/div>\n<p>Ever since Samuel Cody took off from Farnborough airfield in 1908 in the UK\u2019s first successful powered flight, the airport has seen plenty of passengers come and go.<\/p>\n<p>Now, with VolkerFitzpatrick building Gulfstream Aerospace\u2019s first UK maintenance, repair and overhaul\u00a0hangar, planes and cranes are both vying for runway clearance.<\/p>\n<p>Construction on site hasn\u2019t stopped the use of the runway in Hampshire, with the likes of Meghan Markle, George Clooney and Rory McIlroy reportedly still jetting into the airport while works continue. This is only possible thanks to daily communication between air traffic control and the VolkerFitzpatrick team.<\/p>\n<p>The project is small compared with some developments VolkerFitzpatrick has carried out \u2013 amounting\u00a0to 25,000 sq m when finished \u2013 but still big enough to house 16 of Gulfstream\u2019s private jets.<\/p>\n<p>When <em>Construction News\u00a0<\/em>visits the site during the hottest August bank holiday on record, the workers have little shelter from the sun, as they scale the 18 m-high steel structure to begin laying the hangar\u2019s roof.<\/p>\n<p>The contractor has reached this stage in just 17 weeks, despite obstacles continually appearing overhead and underground.<\/p>\n<p>And, in light of the rigid July 2020 completion date, \u00a0&#8211; in time for Farnborough\u2019s famous air show &#8211; VolkerFitzpatrick has no option but to maintain the meticulously scheduled routine it has established.<\/p>\n<h3>Problems underfoot<\/h3>\n<p>When works started in May this year, the contractor began with a reduced-level dig on the existing apron, the area of the airport where aircraft are parked, to get the ground to the right level prior to construction.<\/p>\n<p>Operatives dug up to 2 m deep, for which about 3,000 cu m of concrete was used.<\/p>\n<p>\u201cWhen we first got to site, we knew there was this existing tarmac apron that had some coal tar in it, which is classed as a hazardous material,\u201d says VolkerFitzpatrick senior project manager Jon Evans.<\/p>\n<p>\u201cBut when we started investigating, there was a lot more than we anticipated, so we had to find a way of dealing with it.\u201d<\/p>\n<blockquote><p>&#8220;We\u2019ve saved cost by not sending the coal tar to landfill and there was a big saving in reducing the overall thickness of the concrete as well&#8221;<\/p>\n<h4>Jon Evans,\u00a0VolkerFitzpatrick<\/h4>\n<\/blockquote>\n<p>Consulting engineer Hydrock originally thought that only the top layer of the apron, about 60-70 mm in depth, had high readings of benzopyrene, the toxic material that leeches from coal tar.<\/p>\n<p>But Mr Evans says that the team found more than they bargained for.<\/p>\n<p>\u201cThe nasty stuff was all over the place, at different levels and different locations, all around the site,\u201d he says.<\/p>\n<p>When you consider the other places in which the compound can be found \u2013 in exhaust fumes, volcanic eruptions, and as the prime carcinogen in cigarette smoke \u2013 you can better understand why it is so dangerous to find on site.<\/p>\n<div id=\"attachment_396843\" class=\"wp-caption alignnone\" style=\"max-width: 1034px;\"><img loading=\"lazy\" decoding=\"async\" class=\"size-full wp-image-396843\" src=\"https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-plane-in-background.jpg\" alt=\"\" width=\"1024\" height=\"683\" srcset=\"https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-plane-in-background.jpg 1024w, https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-plane-in-background-300x200.jpg 300w, https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-plane-in-background-768x512.jpg 768w\" sizes=\"(max-width: 1024px) 100vw, 1024px\" \/><p class=\"wp-caption-text\">Credit: VolkerFitzpatrick<\/p><\/div>\n<p>But rather than dumping it, the contractor came up with the solution to stabilise the material and safely reuse it in a way that would also make the surface easier to work on.<\/p>\n<p>After consulting the Environment Agency, VolkerFitzpatrick dug into the apron and took out\u00a06,600 cu m\u00a0of existing asphalt that was contaminated with coal tar with diggers and bulldozers, before processing and binding it with lime and cement to create a stabilised HBM Series 800 material \u2013 in other words, a barrier that stops any harmful materials from leaking out \u2013 and then used this new material under the apron as a capping and sub-base replacement.<\/p>\n<p>\u201cIt was a good solution, because the result is that it\u2019s a very hard material, meaning it reduced the concrete thickness that we needed to put on top,\u201d Mr Evans says.<\/p>\n<p>\u201cWhat you\u2019re doing is effectively making the ground into a kind of lightweight concrete. Then you roll it and let it go off for maybe seven days, because we carry out testing on top of the surface.<\/p>\n<p>\u201cWhatever we do then on top of that surface is made a lot easier because the ground is rock hard. We\u2019ve saved cost by not sending the coal tar to landfill and there was a big saving in reducing the overall thickness of the concrete as well.\u201d<\/p>\n<h3>Pressure from above<\/h3>\n<p>After the groundwork challenges were overcome, it was time to begin erecting the building\u2019s steel frame.<\/p>\n<p>But this proved to be difficult, as the team had to check at least once every day whether cranes could be used or moved on site.<\/p>\n<p>\u201cPlanes always have to land and take off into the wind,\u201d Mr Evans explains, \u201cwhich means that they sometimes come in our direction.\u201d<\/p>\n<blockquote><p>\u201cThe lads on site are planespotters \u2013 they even have apps on their phones to tell them who is flying in from where\u201d<\/p>\n<h4>Jon Evans,\u00a0VolkerFitzpatrick<\/h4>\n<\/blockquote>\n<p>The team kept in touch with Farnborough airport\u2019s air traffic control to coordinate which times they could use cranes on site.<\/p>\n<p>And if they received the all-clear, the workers pulled out all the stops to take full advantage of the time they had by working out of hours and in all weathers to avoid delays.<\/p>\n<p>\u201cIf you poke a crane 18 m into the air to build this hangar, you\u2019re obviously going to break the airport\u2019s obstacle-limitation height,\u201d he says.<\/p>\n<div id=\"attachment_396842\" class=\"wp-caption alignnone\" style=\"max-width: 1034px;\"><img loading=\"lazy\" decoding=\"async\" class=\"size-full wp-image-396842\" src=\"https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-overhead.jpg\" alt=\"\" width=\"1024\" height=\"683\" srcset=\"https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-overhead.jpg 1024w, https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-overhead-300x200.jpg 300w, https:\/\/cdn.ca.emap.com\/wp-content\/uploads\/sites\/8\/2019\/09\/VolkerFitzpatrick_gulfstream_gulfstream-volker-overhead-768x512.jpg 768w\" sizes=\"(max-width: 1024px) 100vw, 1024px\" \/><p class=\"wp-caption-text\">Credit: VolkerFitzpatrick<\/p><\/div>\n<p>\u201cSometimes the planes literally come in one after the other, every minute or two minutes. It was a bit challenging to start with, but it didn\u2019t hold us back.&#8221;<\/p>\n<p>Mr Evans explains that the onsite workers have become used to working around the planes and the weather, but adds that the novelty of seeing celebrities flying in and out has yet to wear off.<\/p>\n<p>\u201cThe lads on site are the equivalent of trainspotters: they\u2019re planespotters,&#8221; he laughs. &#8220;They even have apps on their phones to tell them who is flying in from where.\u201d<\/p>\n<p>Another issue with working on a live airport site is the danger of construction materials and debris drifting.<\/p>\n<p>Mr Evans says: \u201cCan you imagine if debris started flying across the runway and into an engine of a jet? You\u2019d have some serious problems.\u201d<\/p>\n<p>To prevent this from happening, the team complete foreign-object-debris picks twice per day and are always on the lookout for materials that could easily be blown away.<\/p>\n<h3>Local and international support<\/h3>\n<p>One of the trickiest aspects of this project is the fitting of the three massive hangar doors, each 67 m by 9.5 m in size.<\/p>\n<p>\u201cThe doors are 67 m clear, which means there had to be a lot of clever engineering and offsite fabrication by Severfield, so when they get to site they can bolt it all together and do a tandem lift, a crane lift, to lift it into the door opening,\u201d Mr Evans says.<\/p>\n<p>He adds that the offsite work on the doors allows for improved quality control and speed, thereby reducing the amount of activity on site.<\/p>\n<blockquote><p>&#8220;Everything\u2019s been stabilised, so from a risk point of view we\u2019re in a good place&#8221;<\/p>\n<h4>Jon Evans,\u00a0VolkerFitzpatrick<\/h4>\n<\/blockquote>\n<p>The work on the doors is due to take between 16 and 18 weeks. Concreting can\u2019t start until the doors are completed, as it has to be protected from the elements during winter, meaning there will be no room for delays if the project is to keep to schedule.<\/p>\n<p>But Mr Evans explains that a flight to the US helped the project team to better understand and prepare for the work that lies ahead.<\/p>\n<p>\u201cWe went on a bit of a R&amp;D mission to Gulfstream\u2019s headquarters in Savannah, Georgia, because they\u2019ve just handed over a near-identical facility,\u201d he says.<\/p>\n<p>\u201cIt was a fact-finding mission to see where they could\u2019ve done things better and any issues that might come up. They steered us away from certain suppliers, which was helpful.&#8221;<\/p>\n<p>Leaning back in his seat in the site office, Mr Evans says that there will probably be \u201ca few more challenges\u201d to come before the project is completed, but he believes the major risks to the project have already come and gone.<\/p>\n<p>\u201cThe big risk is coming across contamination, obstructions and various other problems hiding in the ground,&#8221; he says. &#8220;But now everything\u2019s been stabilised, so from a risk point of view we\u2019re in a good place.\u201d<\/p>\n<p>There is also a design team located onsite, just across the hall from where Mr Evans sits, including architects from GeblerTooth.<\/p>\n<p>\u201cIt\u2019s pretty unusual to have the architects on site, but it\u2019s very helpful from our point of view. When there is a problem you can go and find them and just get a decision instantly,\u201d he notes.<\/p>\n<div class=\"factfile\">\n<h2><strong>Foam pit for fire safety<\/strong><\/h2>\n<p>A&amp;F Sprinklers will install high-tech foam sprinkler systems inside the hangar, but in the event that they go off during an emergency, the foam produced cannot be disposed of easily.<\/p>\n<p>According to Mr Evans, \u201cthe foam smothers the fire, but you can\u2019t just chuck it down the drain\u201d.<\/p>\n<p>To work around this, a pit has been dug to make room for a\u00a0700 cu m\u00a0concrete, watertight holding tank to store the aqueous film forming foam.<\/p>\n<p>When<em> CN<\/em> visited the site, the pit was almost completely filled with groundwater due to previous weather conditions.<\/p>\n<p>Mr Evans explained that the water would be pumped out to put a base and cladding into the pit, and then sealed over with concrete and landscaped above ground so it would not be visible when completed.<\/p>\n<\/div>\n<h3>Supply control<\/h3>\n<p>One of the ways in which VolkerFitzpatrick could ensure more control over the timescale and cost of the project was by using its own in-house paving team to complete the QVC concrete on the hangar apron.<\/p>\n<p>The contractor has been concreting for more than 70 years and has plenty of experience in aviation. It has delivered projects at London Stansted and Gatwick airports in the years since the company first began constructing airfields across the UK during wartime.<\/p>\n<p>At Farnborough, the team also has an onsite concrete batcher to make the material onsite and control supply.<\/p>\n<div id=\"attachment_396846\" class=\"wp-caption alignnone\" style=\"max-width: 1034px;\"><img loading=\"lazy\" 1024px\" \/><p class=\"wp-caption-text\">Credit: VolkerFitzpatrick<\/p><\/div>\n<p>Mr Evans explains: \u201cWe had a few issues with the local tarmac plant, but really we were always going to do it ourselves because then you\u2019re in control of your own destiny.<\/p>\n<p>\u201cWe\u2019ve got all the sand and aggregates and cement, so you end up with materials on site that can keep you going for a week, rather than bringing in concrete from an external [site] and ending up with problems like not being able to supply the quantities we were after or the plant breaking down.\u201d<\/p>\n<p>While still in its early stages, with roughly two-thirds of the project still to go, the Gulfstream Aerospace hangar has faced some considerable challenges, but VolkerFitzpatrick and its supply chain has dealt with them in their stride.<\/p>\n<p>Ever the optimist, Mr Evans is confident that they can deal with any further challenges that lie ahead: \u201cWe\u2019ve got a hell
